Why Packaging Quality Directly Affects Claims and Cost
In a full truckload environment, your freight is loaded at origin, driven to destination, and unloaded — two touches, controlled by a single driver. In LTL, the same freight may be handled by six to eight different workers at multiple terminals before it reaches the consignee. It gets lifted by forklifts, stacked in a terminal, transferred to a linehaul trailer, stacked again, transferred to a delivery vehicle, and finally off-loaded at delivery.
Each of those touches is a damage opportunity. And when damage occurs in an LTL environment, it is rarely clear exactly where in the chain it happened — which is why carrier liability rules, inspection rights at delivery, and exception notation on delivery receipts matter so much. But the most effective strategy is to build a pallet that can withstand the journey, so you're never in a claims process to begin with.
The financial stakes are real. U.S. freight claims cost shippers an estimated $700 million to $1 billion annually, and LTL accounts for a disproportionate share of that — not because LTL carriers are careless, but because the nature of LTL (multiple handoffs, mixed freight, terminal consolidation) creates more damage exposure than point-to-point truckload. Industry data consistently shows that inadequate packaging and palletizing is cited as a contributing cause in 30–40% of freight damage claims, often allowing the carrier to reduce or deny the claim on the basis that the freight wasn't prepared to withstand normal LTL handling.
That last point matters: most carrier tariffs include a "concealed damage" clause that limits liability when damage is discovered after delivery without a noted exception, and many also include provisions reducing carrier liability when packaging was inadequate for the type of transit. Building your pallet correctly is not just about protecting the freight — it's about preserving your claims rights if something does go wrong.

Choosing the Right Pallet: Size, Condition, and Material
The pallet is the foundation of your shipment. A damaged, undersized, or wrong-material pallet undermines every other packaging step you take above it.
Standard pallet size: The GMA (Grocery Manufacturers Association) pallet — 48 inches x 40 inches — is the standard for LTL freight in North America. Most LTL carrier equipment, dock levelers, and terminal conveyor systems are designed around this footprint. Using a non-standard pallet size (36x36, 48x48, or custom sizes) can create problems at terminals and may result in your freight being re-palletized at the carrier's discretion — and at your expense.
Pallet condition: Inspect every pallet before loading. A pallet with a broken deck board, split stringer, or missing block can collapse under forklift tines during terminal handling, dumping your freight and creating both a damage and a safety incident. Specific things to check:
- No cracked, split, or missing deck boards
- Stringers or blocks intact and not notched or broken
- No protruding nails that could puncture adjacent freight or injure handlers
- Bottom boards present and intact — these are what the forklift actually lifts
- No signs of moisture damage, mold, or pest infestation (especially for food-grade freight)
Pallet material: Wood pallets are the standard for LTL. Plastic pallets are durable and sanitary but significantly more expensive — use them where product requirements (pharma, food-grade) justify the cost. Presswood or composite pallets are acceptable for lighter loads but may not support the compressive weight of heavy freight stacked on top in a terminal. For export shipments or loads crossing into Mexico or Canada, confirm whether ISPM 15 heat-treated wood pallet certification is required.
Weight rating: Standard GMA pallets are rated for approximately 2,500 lbs dynamic (moving) and 1,500 lbs racking (when stored on shelving). If your pallet load exceeds these limits, you need a reinforced or double-stacked pallet, or the freight needs to be split across two pallets.
Stacking and Weight Distribution Best Practices
How you stack freight on the pallet determines both its structural integrity and how it interacts with other freight in the trailer. Poor stacking creates top-heavy pallets that tip during transit, generates overhang that damages adjacent freight, and builds compressive stress into bottom cartons that collapses them under weight.
Heaviest items on the bottom, lightest on top. This is non-negotiable. A heavy carton on top of a light carton will crush it under acceleration, braking, and impact forces. Heavy items at the base lower the center of gravity and keep the pallet stable during forklift transport.
Column stacking vs. brick stacking: Column stacking (each layer placed directly above the layer below, aligned at the edges) transfers compressive load straight down through the carton corners — which is where corrugated cartons have their maximum strength. Brick stacking (alternating the orientation of cartons between layers, like bricklaying) interlocks layers for lateral stability but distributes weight unevenly. For most LTL shipments, a combination works best: brick stack the first few layers for stability, then column stack upper layers on heavier cartons that need the compressive strength support.
Stay within the pallet footprint. Freight must not overhang the pallet edge. Overhang creates several problems: it exposes freight to impact from adjacent pallets in the trailer, it changes the pallet's dimensional footprint (affecting both how it fits in the trailer and how it's dimensioned for pricing), and it means the cartons aren't supported by the pallet deck — they're cantilevered in space, bearing their own weight at the edge.
Maximum height: Most LTL carriers specify a maximum pallet height of 84 inches (7 feet) including the pallet itself. Some carriers accept up to 96 inches on specific services. Beyond these heights, the pallet is more susceptible to tipping and may not fit under trailer cross-members. Confirm maximum height with your carrier or broker before stacking taller.
Stretch Wrap, Banding, and Corner Protection
Stretch wrap is what turns a stack of cartons into a unit load — a pallet that holds together through repeated forklift handling, highway vibration, and the lateral forces of a trailer in motion. Applied correctly, stretch wrap provides significant protection. Applied carelessly, it gives a false sense of security while providing almost none.
Stretch wrap application: Start at the base of the pallet, not at the top. Wrap the bottom 2–3 inches of the pallet first, pulling the wrap down tight around the pallet deck. This anchors the load to the pallet — without it, the freight can slide off a properly wrapped pallet during forklift tines insertion. Work upward in overlapping spirals (each layer overlapping the previous by 50%), applying 3–4 complete wraps of the full pallet height. Finish at the top and wrap back down to lock the top layer.
Stretch percentage: Hand wrap applied without a dispenser provides minimal tension. A mechanical wrap dispenser with pre-stretch capability (stretching the film 150–250% before application) uses less film and achieves significantly higher holding force. For heavy or high-value freight, machine wrap on a turntable is the most consistent option.
Banding: For extremely heavy freight, freight with irregular shapes, or loads where cartons must not shift at all, add polypropylene or polyester banding over the stretch wrap. Banding goes around the full pallet + load combination, not just the cartons, and is secured with metal or plastic buckles. Use edge protectors under banding to prevent it from cutting into carton corners.
Corner boards: Cardboard or plastic corner boards placed vertically at the corners of the load before wrapping serve two purposes: they distribute the compressive force of the stretch wrap evenly across the carton edge (rather than concentrating it at the corner, which can crush), and they provide a rigid bumper against impact from adjacent freight in the trailer. For any pallet that will be stacked on by other freight in the terminal, corner boards are strongly recommended.

Labeling for LTL: Multi-Handling Environments
In a busy LTL terminal, freight moves fast. Dock workers and forklift operators need to identify your pallet, confirm its destination, and stage it correctly — often in low light, under time pressure, with dozens of other pallets in the area. A pallet that's hard to read, has labels in only one place, or has labels covered by stretch wrap will get delayed, misrouted, or mis-sorted.
Label placement: Place labels on at least two sides of the pallet — ideally on opposite sides so the pallet can be read from any direction in a trailer stack. If using a tall load (over 5 feet), place labels at both eye level and forklift operator height. Labels that are only at the top of a 7-foot load can't be read without climbing, and they won't be.
Label content: Every pallet label should include, at minimum:
- Shipper name and complete origin address including ZIP code
- Consignee name and complete destination address including ZIP code
- PRO number or BOL number (the carrier's tracking identifier)
- Number of handling units (e.g., "Pallet 2 of 4")
- Total weight of the pallet
- Special handling indicators (fragile, temperature requirements, hazmat class)
Label durability: Standard paper shipping labels do not survive 3–5 days in a reefer trailer, outdoor staging in rain, or the moisture from frozen product. For temperature-controlled freight or any load that may be staged outdoors, use waterproof label stock. For long-distance or multi-day transit, consider a clear label pouch affixed to the stretch wrap as a backup to direct carton labels.
Remove or cover old labels: Shipping cartons reused from previous shipments must have old barcodes and addresses completely covered or removed. A scanner picking up an old barcode can route your freight to the previous destination. This is a surprisingly common source of mis-deliveries in LTL.
Special Considerations for Fragile and Temperature-Sensitive Freight
Standard palletizing rules apply to all LTL freight, but certain product types require additional steps that go beyond the baseline.
Fragile freight — glass, ceramics, electronics, instruments — needs two things that standard freight doesn't: internal cushioning and external signaling. Internal cushioning means foam, bubble wrap, or void fill inside each carton that prevents the product from moving within the carton during impact. An empty space inside a carton becomes a crushing hazard when the carton takes a hit. External signaling means large, clear "FRAGILE" and "THIS SIDE UP" labels on all four sides of every carton, plus on the pallet wrap itself. These labels don't guarantee careful handling, but they do establish notice — which matters in a claims context. Consider adding "Do Not Stack" labels if your cartons cannot bear compressive weight.
Temperature-sensitive freight requires that every element of your packaging account for the possibility of brief ambient air exposure during handling. For refrigerated LTL specifically:
- Pre-cool the product and the packaging before loading. A room-temperature carton pulled into a cold product creates condensation that weakens the carton structure over transit.
- Use wax-coated or moisture-resistant corrugated for any product that will produce condensation during transit — standard corrugated loses 50–75% of its compressive strength when wet.
- Thermal pallet covers, placed over the stretch-wrapped pallet, provide insulation during dock handling and terminal staging. They're inexpensive insurance for any refrigerated LTL shipment.
- Gel packs or phase-change materials inside individual cartons extend product protection through brief temperature excursions — useful for pharmaceutical or high-value perishable shipments where a 30-minute ambient exposure could be problematic.
- Include a calibrated temperature indicator (TTI label or data logger) inside the primary packaging so the receiver can confirm cold chain integrity upon delivery without relying solely on the carrier's records.
For cross-border shipments through ABGL's McAllen or Edinburg operations, temperature-sensitive freight may spend additional time at the border crossing while customs processing is completed. ABGL coordinates with cold-storage facilities at the border to maintain temperature integrity during this hold period — but the freight that survives this process best is the freight that was packaged to tolerate it, with proper insulation and indicators in place from origin.
A Pre-Shipment Packaging Checklist
Use this checklist before every LTL shipment is tendered to the carrier. If any item is not checked, address it before the driver arrives — not after.
- Pallet is standard 48x40 GMA size, in good condition with no cracked boards or protruding nails
- Pallet weight rating is sufficient for the load (max ~2,500 lbs dynamic)
- Heaviest cartons are on the bottom layer, lightest on top
- All freight is within the pallet edge — zero overhang
- Load height is within carrier maximum (typically 84 inches including pallet)
- Each carton is closed, taped, and structurally intact — no open flaps or crushed corners before loading
- Stretch wrap applied starting at pallet base with downward pull to anchor load to pallet
- Minimum 3–4 full spiral passes of stretch wrap applied with tension
- Corner boards in place on all four vertical corners for stacked or heavy loads
- Banding applied for heavy freight over 1,500 lbs per pallet
- Labels affixed on at least two sides of each pallet with complete shipper, consignee, PRO, and weight information
- Old labels or barcodes from previous shipments removed or fully covered
- Special handling labels applied where applicable (Fragile, This Side Up, Temperature, Hazmat)
- Temperature indicator or data logger included for refrigerated/frozen freight
- Photos taken of each completed pallet before pickup (front, side, label close-up)
- Pallet matches the piece count and weight declared on the BOL
